Abstract

Objective: This study synthesizes the principal limitations of laser-based welding, cutting, and powder-bed additive manufacturing by systematically examining defect mechanisms, operator-related risks, equipment constraints, and contamination-induced degradation. Theoretical Framework: The study is grounded in experimental and diagnostic investigations, including high-speed imaging, X-ray transmission, thermal modeling, and contamination analysis, to elucidate melt-pool dynamics, keyhole instability, operator exposure pathways, and optical degradation. Method: A technical literature review was conducted using peer-reviewed studies addressing defect formation, human and environmental hazards, equipment performance, and contamination-induced degradation. Mechanisms and countermeasures were systematically extracted, categorized, and compared across laser processing modalities. Results and Discussion: The findings indicate that porosity, spatter, humping, lack of fusion, and thermal distortion primarily result from unstable keyhole dynamics, rapid thermal gradients, powder or melt irregularities, and gas-flow effects. Operator hazards encompass radiation exposure and airborne particulates. Equipment limitations are attributed to beam quality, optical contamination, cooling requirements, and maintenance drift. Contamination from particulates, gas impurities, and outgassing critically impairs beam propagation and process reliability. Research Implications: Understanding these mechanisms supports the development of stable processing windows, safer operating conditions, improved optics protection, and contamination-aware maintenance for industrial adoption. Originality/Value: This work consolidates dispersed evidence on laser-processing limitations into a unified framework that links defect physics, safety, equipment engineering, and contamination science, offering actionable insights to improve process robustness and product quality.
