Abstract

Industry 4.0 and lean management are reshaping enterprise competition. Lean has traditionally depended on human observation and retrospective analysis to eliminate waste, but predictive analytics and simulation now offer greater precision, speed, and scalability. With real-time data, machine learning models, and advanced simulation tools, organisations can anticipate equipment failures, optimise production schedules, test process changes virtually, and align supply chains with dynamic market demand. This chapter examines how predictive analytics and simulation within Industry 4.0 frameworks enhance lean practices. It reviews methods such as discrete event simulation, agent-based modelling, machine learning-based demand forecasting, and digital twin-enabled value stream analysis. Their integration with lean tools value stream mapping, kaizen, just-in-time production, and total productive maintenance is analysed. Drawing on theory, empirical studies, and global cases, the chapter provides a practical guide for using data-driven intelligence to achieve operational excellence.
